Sounds like air to me, gravity bleeding ain't going to clear a dry system, also check the pressure switch is not locked out.

To check if it is one area, clamp of a flexi at a time and see if the pedal gets better.

Air
if you can pump up the pedal and it doesn't sink the MC is ok, but you may find it is US after the air is out.

It can take hours of effort to get the air out, as was said clamp ALL flexi's then see what the pedal is like if it's ok then take off one clamp at a time

had a few to many so normal service tomorrow

Thanks boys, I'll give the clamping a go.
Alex, don't forget I've gravity bled it twice AND pump bled it three times!! (before I rebuilt the caliper). Partly why I'm a bit flummoxed - I've bled enough brakes but never had any trouble at all! Before rebuilding the caliper I'd put over a litre through the system and it had been coming out clear for ages.
Anyway, first time I've done the gravity bleed myself, but I know people who've gravity bled dry systems with no problems at all. Having said that, only reason I did it is limited availability of my 'helper'!!

Next chance I get I'll clamp the lines - any do's or dont's? What do you use to clamp the hoses without damage (no I don't have the actual line clamping tool!!).

mole grips are ok just don't squash the livin daylights out of the hoses and if you want to be extra careful use a rag on the grips.

Take a step back, start at the begining clamp all hoses off, bleed the MC, if you don't get a hard pedal crack the longest line, see what comes out, if no air move to the other lines, if no air on any lines move to the furthest caliper, unclamp the hose and bleed that then the other rear and so on.

I've bled systems that have took ages to get anything at all, all it needs is one bubble of air and that can be anywhere, but then again the MC could be US, before you condem it bleed the hell out of the system then pull all of the pipes off of the MC and block the holes preferably with something that you can use to get any air out of the MC, bleed nipples would be perfect, you should have a pedal thats solid and doesn't move at all, if that
happens MC is fine.

Bleed the MC first
